I've been there too; the first few times, my hands trembled like at a metal concert. I got the measurements wrong, I burned the wood, I even broke a bit due to haste. But every mistake was a lesson, and in the end, with the right equipment and a bit of patience, I realized it's not witchcraft at all. You don't need to be a master luthier with thousands of euros worth of CNC machinery to get a decent result. You just need to understand how the tool works, what materials to use, and, most importantly, how to prepare well. Different types of wood and different router bits require different rotation speeds to achieve the best cut. Hardwoods like maple or ebony need lower speeds to avoid burning, while softer woods like alder or basswood can be worked at higher speeds. Large diameter bits also require lower speeds than small ones.\n\nA router with electronic speed control is ideal. Personally, my Makita RT0700C is a workhorse that I've been using for over 5 years without problems, despite bumps and dust. They are a significant investment, but if you plan to do a lot of lutherie or more complex woodworking, they pay for themselves over time. The Festool OF 1010, for example, is a dream for its ergonomics and precision, but the price is justifiably high. If your goal is a single tool and your budget allows it, it's a purchase you'll never regret.<\/p>\n\n<p class=\"wp-block-paragraph\">My heartfelt advice: if you are a beginner and have a limited budget, look for a used or discounted Makita RT0700C, or a Bosch POF 1400 ACE. I have a couple of solid carbide spiral bits for the most delicate finishing work, and the difference is noticeable.<\/li>\n<\/ol>\n\n<h3 class=\"wp-block-heading\">Diameters and lengths: size matters<\/h3>\n\nFor the <strong>guitar cavities<\/strong>, you will need cutters of different sizes.\n\n<ul class=\"wp-block-list\">\n    <li><strong>For the pickup cavities:<\/strong> Generally, 3\/8&#8243; (approx. 9.5mm) or 1\/2&#8243; (12.7mm) diameter straight router bits are used. For P90s or single coils, you could also use smaller diameters, but for humbuckers, 1\/2&#8243; are often ideal. The usable length must be sufficient to exceed the thickness of the body or template, taking into account multiple passes.<\/li>\n    <li><strong>For the control compartment:<\/strong> It depends on the size of the potentiometers and switches. A 1\/4&#8243; (6.35mm) or 3\/8&#8243; router bit is usually suitable.<\/li>\n    <li><strong>For the neck pocket:<\/strong> A 1\/2&#8243; or 3\/4&#8243; (19mm) straight or spiral router bit is perfect for roughing. Then a bearing router bit can be used to finish the edges following the template.<\/li>\n<\/ul>\n\nMake sure you have router bits with a 1\/4&#8243; or 1\/2&#8243; shank, depending on your router's collet. The 1\/2&#8243; shank is preferable because it offers greater stability and reduces vibrations, especially with larger diameter bits.\n\n<h3 class=\"wp-block-heading\">Recommended brands and maintenance<\/h3>\n\n<p class=\"wp-block-paragraph\"><strong>High End:<\/strong> Amana Tool, Whiteside, Freud (professional series). They are an investment, but the cutting quality and durability are exceptional. Amana Tool router bits, in particular, are famous for their precision.<\/p>\n\n<p class=\"wp-block-paragraph\"><strong>Mid-Range:<\/strong> CMT Orange Tools, Bosch, Trend. They offer great value for money. I have several CMT router bits and have always found them to be good, they cut cleanly and last a long time.<\/p>\n\n<p class=\"wp-block-paragraph\"><strong>Low End:<\/strong> Cheap generic sets. They can be useful for testing or roughing, but don't expect a long life or perfect cuts. Often the geometry of the cutting edges is not optimal and they tend to heat up and burn the wood. My advice is to avoid them for important finishes.<\/p>\n\n_Maintenance_ is crucial: after each use, clean the cutters from resin and wood residues with a specific product (like resin cleaner) or isopropyl alcohol. Accumulated resin reduces cutting effectiveness and increases heat. If the cutter starts to &#8220;burn&#8221; the wood, it's time to sharpen or replace it. Some professional cutters can be resharpened, but for most economic cutters, it is more convenient to replace them.\n\n<h2 class=\"wp-block-heading\">Templates: precision is in the details<\/h2>\n\nWithout a well-made jig (template), your router is just a noisy tool that makes random holes. Jigs are the guides that allow the router to create perfect and repeatable cavities. Never underestimate the importance of a good jig; it&#8217;s the secret to professional results.\n\n<h3 class=\"wp-block-heading\">Why templates are indispensable<\/h3>\n\nImagine having to rout the cavity for a humbucker pickup. If you try to do it freehand, it's almost impossible to get straight edges, clean corners, and exact dimensions. The template solves this problem. You fix it to the guitar body, and the router (with the correct guide bushing or bearing-guided bit) follows the edge of the template, replicating its shape on the wood.\n\n<h3 class=\"wp-block-heading\">Materials for templates: what to choose<\/h3>\n\nJigs can be made from different materials, each with its pros and cons.\n\n<ol class=\"wp-block-list\">\n    <li><strong>MDF (Medium Density Fiberboard):<\/strong> Cheap and easy to work with. Good for occasional jigs or prototypes. It tends to absorb moisture, deform, and the edges can get damaged with repeated use. I do not recommend it for jigs you will use often.<\/li>\n    <li><strong>Acrylic (Plexiglas):<\/strong> My favorite for the templates I use regularly. Transparent, it allows you to see the wood underneath and position the template with precision. Robust, it does not deform and the edges remain smooth for a long time. Thicknesses of 6-10 mm are ideal.<\/li>\n    <li><strong>Phenolic Resin (Phenolic Resin):<\/strong> Very hard and stable material, often used for professional templates. Even more resistant than acrylic, but not transparent. Excellent for production templates.<\/li>\n    <li><strong>Birch Plywood:<\/strong> A robust and economical alternative to acrylic, but also in this case not transparent. Choose a good quality plywood, with few internal voids.<\/li>\n<\/ol>\n\n<h3 class=\"wp-block-heading\">Buy or make templates?<\/h3>\n\n<p class=\"wp-block-paragraph\"><strong>Buy:<\/strong> If you are a beginner or don't have the tools to make precise templates, buying them is the best solution. Brands like StewMac, Crimson Guitars, or even small artisans on Etsy offer a wide range of templates for pickups, neck pockets, control cavities, and body shapes. Make sure they are made of acrylic or phenolic resin. The initial investment may seem high, but it will save you a lot of headaches and ruined wood. I have bought several StewMac templates and their precision is impeccable.<\/p>\n\n<p class=\"wp-block-paragraph\"><strong>Homemade:<\/strong> If you have access to a CNC, a laser cutter, or are very skilled with a jigsaw, file, and sandpaper, you can make them yourself. The advantage is that you can customize the shapes and sizes. The key is precision: a half-millimeter error on the template translates into a half-millimeter error on the guitar. To create a DIY template, draw the shape on a piece of MDF or acrylic, cut roughly with a jigsaw, then use a router with a bearing to finish the edge following a straight guide or a precise curve. This requires a lot of patience and attention.<\/p>\n\nMy first attempt to <strong>mill a cavity<\/strong> with a handmade jig it was a disaster of wrong tolerances. I learned that it's better to spend a few more euros for a professional jig than to ruin hours of work on the body. The precision of the jig is directly proportional to the precision of the final work.\n\n<h3 class=\"wp-block-heading\">Fixing and using templates<\/h3>\n\nOnce you have chosen or made your template, you need to securely attach it to the guitar body. I almost always use _strong double-sided tape_ (the carpet tape, to be clear). It's robust, holds well, and removes without leaving too much residue. Alternatively, you can use clamps, but be careful not to overtighten and damage the wood.\n\nTo use the template with the router, you will need a _guide bushing_ or a _bearing router bit_. The guide bushing mounts on the base of the router and slides along the edge of the template. The router bit, which is smaller than the outer diameter of the bushing, cuts the wood inside the template. Remember to calculate the offset between the edge of the bushing and the edge of the router bit to design your templates with the correct tolerance.\n\nBearing router bits, on the other hand, have the bearing that slides directly on the template, and the cutting edge trims the wood. They are fantastic for finishes, especially for the outer edges of the body or for finishing cavities after an initial roughing.\n\n<h2 class=\"wp-block-heading\">Essential and safety accessories: the good luthier's kit<\/h2>\n\nIn addition to the router and router bits, there are a number of accessories that will make your work easier, more precise and, above all, safer. Never skimp on safety. I have seen and heard too many stories of lab accidents not to take it seriously.\n\n<h3 class=\"wp-block-heading\">Fixing and stability<\/h3>\n\n<ol class=\"wp-block-list\">\n    <li><strong>Clamps:<\/strong> Essential for holding jigs, bodies, and any other piece of wood firmly. Invest in good quality C-clamps, F-clamps, and quick-release clamps. I have them in all sizes and they are never enough. Make sure to use scrap pieces between the clamp jaws and the guitar wood to avoid leaving marks.<\/li>\n    <li><strong>Robust workbench:<\/strong> A stable surface is fundamental. A heavy workbench, perhaps with an integrated vise, will reduce vibrations and give you secure support. If you don't have a dedicated workbench, even a sturdy table with clamps can do the job.<\/li>\n    <li><strong>Non-slip mats:<\/strong> Positioned under the body or template, they help prevent unwanted movements during milling.<\/li>\n<\/ol>\n\n<h3 class=\"wp-block-heading\">Measurement and marking<\/h3>\n\n<ol class=\"wp-block-list\">\n    <li><strong>Digital Caliper (Digital Caliper):<\/strong> To accurately measure thicknesses, depths, and diameters. Not only does it make everything dirty, but wood dust is dangerous for your health and can compromise the visibility of your work.\n\n<ol class=\"wp-block-list\">\n    <li><strong>Workshop vacuum cleaner (Shop Vac):<\/strong> A good vacuum cleaner is an investment that will pay off in health and cleanliness. Many routers have a dust extraction port. Always use it.<\/li>\n    <li><strong>Extraction hood or dust collection system:<\/strong> If you work regularly, a more structured system is ideal.<\/li>\n    <li><strong>Air compressor:<\/strong> To quickly clean the work surface and the router from residues.<\/li>\n<\/ol>\n\n<h3 class=\"wp-block-heading\">Personal safety: it's not an option<\/h3>\n\nSafety is not a recommendation, it is an obligation. Working with high-speed rotating cutters and wood dust requires maximum attention.\n\n<ol class=\"wp-block-list\">\n    <li><strong>Goggles:<\/strong> Always, without exception. A chip or splinter in the eye can cause permanent damage.<\/li>\n    <li><strong>Hearing protection:<\/strong> Routers are noisy. Earmuffs or earplugs will protect your hearing in the long term.<\/li>\n    <li><strong>Dust mask (respirator):<\/strong> Wood dust, especially fine dust, is carcinogenic. Use at least an FFP2 mask, even better an FFP3 or a respirator with specific filters. Working in a well-ventilated environment is equally important.<\/li>\n    <li><strong>Gloves:<\/strong> Personally, I don't use them during routing because they could get caught in the router bit. I only use them for handling raw wood or for cleaning.<\/li>\n    <li><strong>Appropriate clothing:<\/strong> Avoid loose clothing, flapping long sleeves, or jewelry that could get caught in the machine.<\/li>\n    <li><strong>Emergency button:<\/strong> Make sure you know where your router's quick stop button is and can easily reach it.<\/li>\n    <li><strong>Push Sticks and push blocks:<\/strong> If you use the router on a router table, these tools allow you to guide the workpiece without bringing your hands close to the router bit.<\/li>\n<\/ol>\n\nI still remember the first time a piece of wood &#8220;escaped&#8221; from my router because I hadn't secured it properly. Luckily, I didn't get hurt, but the fear was immense. Since that day, I never start a job without double-checking the fastening and wearing all protective gear. Don't risk it, your health is worth more than any project.\n\n<h2 class=\"wp-block-heading\">Routing techniques: from rough to masterpiece<\/h2>\n\nNow that you have all the tools and materials, it's time to get started. The milling technique is fundamental for obtaining clean and precise results, avoiding tears, burns and, as I said, heart attacks. Every pass counts.\n\n<h3 class=\"wp-block-heading\">Preparation of the workpiece and the template<\/h3>\n\nBefore turning on the milling machine, prepare everything carefully:\n\n<ol class=\"wp-block-list\">\n    <li><strong>Template positioning:<\/strong> Fix the template to the body impeccably. Center the template with extreme precision. Use double-sided tape and, if necessary, small dots of cyanoacrylate glue to temporarily fix it, then remove it with a specific solvent. Remember that the template is your guide, an error here will affect all the work.<\/li>\n    <li><strong>Cavity marking:<\/strong> With a pencil, trace the inner contour of the cavity on the template. This will serve as a reference for you to know where you are going to mill.<\/li>\n    <li><strong>Roughing holes (if necessary):<\/strong> For larger and deeper cavities, especially those for pickups, it is good practice to remove most of the material with a drill before using the router. Make many closely spaced holes within the outline you have traced, but always stay well away from the final edges of the cavity. This lightens the work of the router and reduces the risk of tear-out.<\/li>\n<\/ol>\n\n<h3 class=\"wp-block-heading\">Depth setting and multiple passes<\/h3>\n\nThis is one of the golden rules of milling: _never a deep pass in one go_.\n\n<ol class=\"wp-block-list\">\n    <li><strong>Incremental depth:<\/strong> Set the router to remove no more than 3-5 mm of material per pass. For very hard woods or large diameter cutters, even less. This technique reduces stress on the cutter, avoids overheating, prevents tear-out, and gives you greater control.<\/li>\n    <li><strong>Depth adjustment:<\/strong> Every plunge router has a system for adjusting the depth. Use the turret stop to set the first pass, then gradually lower for subsequent passes. Always do a test on a piece of scrap wood of the same type to check the depth and effectiveness of the cut.<\/li>\n<\/ol>\n\n<h3 class=\"wp-block-heading\">Cutting direction: conventional or climb?<\/h3>\n\nThe direction in which you move the router relative to the workpiece is crucial.
